Common Cable Pulling Problems and How to Solve Them

Problem 1: Cable Stuck in Conduit

Symptoms

The cable stops advancing and won't move forward or backward. Pulling harder only increases tension without progress.

Common Causes

  • Duct obstruction (debris, collapsed conduit, displaced joints)

  • Insufficient lubrication

  • Grip snagging on a duct joint

  • Excessive cable weight in a long vertical section

  • Multiple cables binding inside an overfilled duct

Solutions

Immediate: Stop pulling. Never continue forcing — you'll damage the cable. Try reversing slightly (10-20cm) to free a snagged grip, then re-apply lubricant and resume slowly.
If it won't move: Locate the nearest access point ahead of the blockage. Open the manhole/pull box, retrieve the cable there, and pull from that point forward instead.

Last resort: Pull the cable back out completely, inspect the duct with a camera, clear the obstruction, and restart with fresh lubricant.

Common Cable Pulling Problems

Problem 2: High Pulling Tension

Symptoms

Tension readings climb steadily during the pull, approaching or exceeding the cable's rated limit.

Common Causes

  • Insufficient or incorrect lubricant

  • Too many bends without pulleys

  • Duct fill ratio too high (cable too large for duct)

  • Rough or damaged duct interior

  • Pulling speed too fast

Solutions

Slow down: Reduce pull speed to 10-15 m/min. Dynamic tension spikes are much worse at high speed.
Add lubrication: If the pull has intermediate access points, stop and apply more lubricant — especially ahead of bends.
Use intermediate assists: For long pulls, position a second pulling team or capstan winch at the midpoint to share the load.
Install more pulleys: Add support pulleys at every bend and transition to reduce friction.

Problem 3: Duct Blockages & Debris

Symptoms

The rodder or cable encounters a hard stop at a specific point in the duct — often at the same location on every attempt.

Common Causes

  • Construction debris left in new ducts

  • Soil or rock intrusion through damaged joints

  • Rodent nesting or animal debris

  • Collapsed or crushed conduit sections

  • Misaligned duct joints

Solutions

Diagnose first: Run a duct camera to identify the exact blockage type and location before attempting removal.
Debris: Use a duct cleaning pig or brush attached to a rodder to push debris through or pull it back out.
Collapsed duct: Excavate at the failure point and repair or replace the damaged section.

Problem 4: Cable Jacket Damage

Symptoms

Visible cuts, abrasions, or crush marks on the cable jacket after pulling. Often discovered at termination or during testing.

Common Causes

  • Sharp edges at duct entries and pull boxes

  • Debris inside the duct

  • Grip applied incorrectly (too short mesh coverage)

  • Dragging cable over rough surfaces

  • Over-tension causing jacket thinning

Solutions

Entry protection: Always use cone grips or duct entry guides at the duct mouth.
Correct grip technique: Mesh coverage should be 3-4× cable diameter. Use the correctly sized grip.
Repair minor damage: Superficial jacket cuts can be repaired with approved cable repair tape/sleeves. Deep cuts or crush damage require cutting and splicing.

Problem 5: Rodder Won't Advance

Symptoms

The fiberglass duct rodder stops progressing inside the duct and buckles or loops back at the entry point when pushed.

Common Causes

  • Obstruction ahead of the rod tip

  • Rod diameter too small — flexing instead of pushing

  • Tight bend immediately after entry

  • Damaged rod tip catching on joints

  • Rod losing stiffness from age or damage

Solutions

Rotate while pushing: Twist the rod while advancing — rotation helps the tip find its way past minor obstructions.
Retract and re-approach: Pull back 1-2m and try again at a slightly different angle.
Upgrade rod diameter: If the run has long straight sections with tight bends, a larger-diameter rod provides better push force.

Problem 6: Cable Twisting & Kinking

Symptoms

The cable develops twists, loops, or sharp kinks during payout or pulling, often near the reel.

Common Causes

  • No swivel between pulling line and cable

  • Reel payout issues (cable coming off reel incorrectly)

  • Improper reel stand setup

  • Pre-existing coil memory in the cable

Solutions

Install a swivel: Always connect the cable to the pulling line through a swivel to relieve rotation.
Correct reel setup: Ensure the cable pays off the top of the reel in line with the duct entry. Use a proper cable reel stand, not a makeshift support.
Straighten before pulling: Let the cable relax and straighten before starting the pull to reduce coil memory tension.

Problem 7: Pulling Line Breaks

Symptoms

The rodder, leader, or pulling rope snaps mid-pull — the cable is left stranded in the duct.

Common Causes

  • Exceeding the rodder/rope rated strength

  • Worn or damaged pulling equipment

  • Sharp edge cutting the pulling line

  • Shock loading (sudden tension spikes)

  • Knots or damaged sections in the pulling line

Solutions

Retrieve: If the rodder broke inside the duct, use a retrieval tool (screw-type rod retriever or magnet) from the opposite end if accessible.
Re-pull: Feed a new line through from the far end (if accessible) or open the nearest access point and continue from there.
Prevent recurrence: Inspect all pulling equipment before every job. Never exceed rated capacities. Use breakaway swivels to protect both cable and equipment.
